This reminds me of the movie "Green Card". Is there any way your husband can get another passport made in time? I hope things work out, good luck and God bless!
I think he can just be honest at his interview, especially since he's already got a track record with immigration. (He's already been through years of residency and lots of paperwork and interviews, right?)

His record with immigration will weigh heavily. If he's been good up to this point, no worries.

(He'll look better if he goes in having already applied to have it replaced. He'll look like he's trying to take care of business, and that's exactly what they're going to ask him to do, anyway. The worst that could happen is they won't be able to take care of business and he'll have to reschedual.)
Contact the same people that are setting up his interview. Ask them for advice. Plus a new passport can be reissued to him from a consulate office of his country here in the USA.

I hope it's not Mexican. We had to pay $500 US mordiga for a $40 passport!
